Affordable Digital Twin Design for SMEs: A Hybrid Unity-FlexSim-IoT Approach Aligned with DMAIC

Abstract

This paper presents a hybrid methodology for the development of digital twins (DTs) applied to cyber-physical systems, combining the DMAIC (Define-Measure-Analyze-Improve-Control) continuous improvement framework with immersive and process-oriented simulation platforms. The proposed architecture integrates Unity 3D for 3D visualization, FlexSim for discrete-event process simulation, IoT middleware for real-time synchronization, and mixed reality interfaces for enhanced human interaction. The study addresses the specific challenges of enabling digital twin deployment in resource-constrained environments, such as SMEs, through a Minimum Viable Twin (MVT) approach. An experimental prototype simulating a segment of a supply chain validates the methodology, demonstrating representational fidelity, process responsiveness, and real-time decision support capabilities. The results highlight the potential of combining affordable, modular technologies with continuous improvement strategies to democratize access to Industry 4.0 advancements for SMEs.
